Thank you Wilmaa. I hope everyone can see the pictures now.

Well, I finally had a couple of free afternoons to work on the Merkabah, so something was done in this neverending path to assemble the gearbox and make the Merkabah run.

I welded the steel tube to the cylinder sleeve and applied some force with the press to insert the body of the synchronizer on the shaft. Millimeter by millimeter it went on with a soundy twong.

But, of course, something was wrong at inspection and the new sliding ring or collar had too much play. One of the three spheric detents for the collar was missing, as it was my concern when I dismantled the thing in the first place.

I looked everywhere and searched for any little steel ball that could replace the original until finally found the proper one in a dirty box. It was a real luck, was it?

I put the reverse gear and its brand new needle bearing in and, after a little heating up, pushed the bushing all the way down along the shaft with the aid of the press. Good. The reverse and crawler gears were in and secured.

Turned the shaft upside down, with my back already protesting a little, and started the assembly of the front part of the shaft with renewed excitement.

Taking the new parts from their envelope is always like opening a Christmas gift, and I did not pay enough attention to the assembly scheme. The new followers and synchronizer rings looked very good and it all fitted perfectly, especially when putting the new sliding collar detents with new, firmer, springs.

As part of the assembly process, at least once, the detents and the springs for the detents went flying through the air when trying to put the sliding collar in and the coordination somehow fails. Well, it happened, and I spent half an hour looking around trying to find then.

Following, again, of course, again, I made a mistake and forgot to put the retainer snap ring for the second gear, which I realized only after putting all the gears and the third gear bushing, when it was time to go home. Ops.

I shrugged, wrapped the shaft in plastic film and left.

Next time, I went directly to pick the neo-press from the ditch it had been thrown in some months before, assembled it again and then reversed the procedure to take the bushing out from the shaft.

Fortunatelly, there was no need to use the press to dismount the rest of the gears and synchronizers, and the cylinder roller bearing was still not in place. It would have hurt if I had to destroy it.

Anyway, I put the lock in place with no big drama and repeated the assembly untill all the parts and pieces were where they were supposed to be.

With one last push through many pieces, the front cylinder roller bearing went in and the assembly of the main shaft was complete. I was happy. The whole business, from the beginning, was to change the broken synchronizer cone, and the gearbox went through all this just to do that.

It was late so, again, I wrapped the shaft and let it stand there, in the press, until I found time to work to play oily again.

The next working session I got the mobile winch and drove it around and between the many cars and SUVs parked at the shop and hung the shaft with a pair of discarded timing belts. I took it near the rest of the gearbox by the side of the truck and prepared for the cleaning of the box itself.

Lots of tissue towels and some diesel fuel were needed to eliminate the remaining old and filthy oil from the many corners of the box. There were some grit and metallic debris hidden and the hands suffered a little making sure there was none of them left when finished.

I found some chunked pieces of the broken synchronizers, a detent spring and some pieces of detents that were missing.

After cleaning, the box, the countershaft and the pinions shone and looked pretty healthy. The bearings worked smoothly. Good.

Then, with a little help from Eduardo at the final step of introducing the shaft into the garbox, I placed pretty gently the heavy assembly on the countershaft and cut the belts. It was done.

Wrapped the whole thing with plastic film and left. It was already late, as usual.

Seems that not many are interested, though I am pretty, pretty happy again.

although I do not write very actively in this forum since the Magirus is gone, I do always follow your adventure and your impressive work on the fabulous Merkabah. Love the SK because of the robust construction and longevity of components designed for eternity !
My SK 1824 is "just" the 4x4 but I hope that I never need to find out about the internals of transmissions ;)

Okay… I got it… I got it. I will never complain of loneliness again. Thanks for all your thoughts.

I was pretty happy, as said before, until I went back to the shop and unwrapped the 4th gear and found that the external ring of the bearing was missing. What? I barely throw anything, keeping even the broken pieces for years before discarding them.

I looked everywhere and asked for help to search for the ring. The people of the workshop came to my aid though it did not show up. Bad.

The photographic files showed that the piece was missing somewhere in between the 11th of may and the 23rd of june, and we simply could not find it.

Then, Eduardo and I looked for a replacement and we found some candidates, but the quality of the brands available on a first term was not very reassuring, nor the prices.

After spending all the available time with the issue of the missing bearing, I had to go to work and leave it to the next day, or days.

At home, Ramón the builder started to build the stairs that connected the container with the shop. Some items were better stored up in the container and the access to them through the house was impractical and/or inconvenient as projected, so new stairs, then.

When I went back to the workshop I decided to continue the assembling of the gearbox. I still could not find the proper front roller bearing despite many promises from several dealers. Seemed that, once popular, at present that model was quite rare.

The big rear roller bearing was quite menacing but I was able to put it back in with gentle use of the mace and so did I with the central, pre-heated, bushing. Good.

The flat rear coupling surface of the transmission case was, again, cleaned and prepared for the eventual assembly, and then I spent another hour looking for the missing ring of the front roller bearing, with no luck.

I took the intermediate rear transmission housing and spent a lot of time, a lot of cleaner and many pieces of clothes cleaning it from old oil and dust.

Replaced the brand-new-looking sliding blocks of the shifting fork for actually brand new blocks and made a vain attempt of assembling both the cover and the gear cluster on my own, trying to adjust the sliding blocks inside the sliding collar and at the same time hanging by hand the heavy cover over the gear cluster. No way, of course.

Then Nico, one the mechanicians, gave me a hand and we did the job very easily and in less than a minute.

Made a final cleaning, wrapped it all with plastic film and left, this time for home.

Remember my friend Luis and his Beiben 6x6? Well, he resumed the work on his truck a few weeks ago and fabricated a nice and pretty tough roof top tray. Think he will finish the mighty 6x6 sooner than me.

Then, I had a day off, something very strange and pretty welcome in the last months, profiting of the holiday devoted to Mother Mary. It was a day for relaxing, eating and playing with the dogs.

Carmen decided that it was too silent and comfortable there for me to ruin it with the heavy noise of the WR450 practising jumps, so I picked the dusty bicycle instead and pedaled along with the dogs up and down the heaps of dirt until I was covered by dirt and sweat.

In the meantime, Ramón finished the steep Captain Nemo’s stairs to access the container directly from the shop. The doors and the bridge crane were still not there, though.

Some days after that, I went to the workshop again and made my way through the crowd with the portable winch and approached the trolley for the big maneuver. I wanted very badly to bolt the transmission case to the big housing.

I liked pretty much using transmission belts to lift and move the main shaft so I got a few used ones from the trash container of the workshop to hung the case with instead of using the rope. Seemed a good idea, though I was not sure of the resistance of the belts so I put a lot of them, just in case of failure of the two I would rely on principally.

Skipping the fact that it took me quite a while to prepare the proper gasket and surfaces, get the right angle and level of the case with a failing and oozing winch, used the help of Carmen’s nephew to momentarily fix the case and made lots of efforts adjusting the damn heavy thing to get it properly located, it went pretty straightforward. Good.

It looks good and I know that: I remember as I see it now in front of my face where I lay a part down, but it isn't there. Unbelievable, but really, it must be gone itself away. :eek: I'm fed up to search, it is many time I let no grow gras under one's feet.

Pairoa, referring to Luis" roof top Tray...
Does he have internal reinforcements or did He screw it Just to the cabin Sheet?
In my opinion, it May be sturdy in itself, but even as a branch deflector i'm not convinced, it could carry the loads it IS Planned to carry.
Usually roof racks are fixed to the Rain drains...

Hello, Härry:

Right observation, I asked him about it myself. He said he first reinforced the roof from within with wide, thicker sheet plates welded to the original metal sheet and then bolted the tray/rack on. Tough enough.

Rain drains or spouts are okay, but you are not necessarily obliged to use them to fix the roof racks. Inventive is an endless tool, as proven by Perry's solution. He glued the rack to the roof and, even though I forgot the resistance numbers, I can assure you that the cabin will disintegrate before letting the rack go.

Maybe this will be the approach thinking of the Merkabah, now that the roof lining is in place and I, definitely, do not want to take it out again.

Yes, sometimes things tend to develop tiny little feet and walk away. Maybe the goblins were playing tricks on me, again. Anyway, the event had a good end as I recently found the bloody bearing and it should be here today or tomorrow, for the little amount of Euro 100, though. Hmm...

Hello, again.

This has been quite a strange new year start, don’t you think?

Well, as always, time has become the rarest asset and there has been a lot of regular work even on weekends and a lot paperwork to address to so I have made no big progress regarding the Merkabah project.

There is also been a series of little incidents that have made me waste some precious time, like the episode of the missing allen bolt of the housing. After quite a while I finally found it on the most profound and dark bottom recess of the housing using the cell phone camera, but I never found out how it got there.

I went on putting back together all the pieces belonging to the main shaft, paying much attention not to miss anything else again.

As you know, there is a bunch of locks and half rings and stuff that keep the gears and the bearings safe in place, and the natural tendency is to forget top put them back when reassembling. I have noted that this is one of the major flaws among the self-promoted skills of the subscriber.

Well, I put back in the bearings, the retainers, the sun gear and the bloody difficult to find oil distribution tube and reproduced as good as I could the wire knot to secure the whole assembly at the back of the main shaft. With that I was done with the rear part of the shaft.

The next day, I finally went to pick the new roller bearing for the front of the shaft. I wasted at least one hour in the row thanks to the covid crazyness but, in the end, the piece was in my hands. I hate rows, from the very bottom of my heart.

And, suddenly, it was new year’s eve. The sunset was quite spectacular that evening, which was very unusual as these days there are no clouds in the sky, only merciless sunrays that fry your brain if you are not careful. 2021 will be pretty special, seems it was meant to say.

Good things have happened regarding our lives since we moved in the country, and very often our house is the gathering place for family meetings where delicious, healthy and very, very abundant home made food is served, and where love and friendship are shared among the numerous members of the family. It is indeed a very good thing.

Maybe it is just a matter of getting used to it, but removing the old roller bearing from the 4th gear lacked of any emotion this time. It was just an expected sacrifice, and destroying it made me feel not a hint of pain or remorse. Am I becoming a monster?

By that time I got the sliding bronze blocks for the shifting forks. They looked pretty nice, and they were the last pieces needed to complete the assembly of the box. Good, though the availability of time was always my main concern.

I replaced the old by the new bearing using only a little heating of the body of the bearing and careful use of the hammer, and it went pretty smooth though it took quite a while.

Anyway, when I had the time I went on with the assembly of the gearbox, and I finally could adjust the gears and the spacers after a little struggle and get them ready to receive the front cover.

It was a little victory and it felt pretty good to have the cover in place, but I soon realized that there was a graceful spacer washer almost hidden among the tools and the boxes on the bench, ops.

I had, again, left something out.

After the classical shrugging I grabbed the wrench and unbolted the cover and carefully removed it. Fortunately, the gasket held in place and did not brake.

The countershaft bearing had moved forward and it was flat with the surface of the box, and so I had no noticed the lack of the spacer. Hmm… I pushed it back and the spacer washer fit perfectly, and then noticed that the lock ring was also missing.

Looked for the lock and found it pretty near the place where the washer was. I quickly put it back in place and so nobody knew, until now, that I screwed up, again.

I put a little more silicone gasket and installed the front cover of the gear box once again, and this time I hoped it was for ever. Yes… I know.

Talking about the bronze blocks, they were the same shape and length all of them, but they were too long for the 3th and 4th shifting fork because they were in conflict with some shapes of the interior of the box. What to do? Well… cut them.

The faithful power grinder once more delivered and the length of the strut was modified so the fork was able to move freely. Good. Eduardo raised one eyebrow when he knew, though.

Time flew, as usual, and only two of the three shifting forks were installed that afternoon before it was time to leave, but I was happy that things seemed to move forward and the day for the Merkabah to run again seemed not that far away.

And another birthday arrived, as many that have come since the beginning of the project, and, guys, this was pretty long ago.

Anyways, I still feel like the uncorcerned teenager I was a few decades past, enjoying life and moves that many of my fellow colleagues and schoolmates do not even dare to remember or practice, and I guess I will continue to feel and enjoy this way of beeing until the body tells me to calm down.

The new house is still unfinished, and it lacks a lot of things, especially the kitchen and the furniture that helps to put everything in order, so it is still a mess and there are many cardboard boxes all around, and the container is still full of packed stuff, though for Carmen and me is like living in paradise, especially in the quiet and fresh afternoons. I strongly recommend to those of you who can go live in the country to do it.

The following working session I installed the third shifting fork and the front flange. Proper oil retainers were replaced previously.

The shaft turned pretty smoothly and the feeling was quite sparkling, until I got the side cover of the gearbox and tried to remove the old gasket. It was as hard as rock and stuck to death to the delicate alluminium surface.

To make a long story short, it took me two afternoons working with a pretty sharp spatula to get rid of the rocky gasket without damaging the cover. It was my hands that did suffer a little damage, though.

Ramón, the buider, went out for a couple of weeks in some sort of holydays, and as he returned he resumed the work on the house and the barn/workshop, making his best to deliver some more tasks I assigned to him.

He had almost completed the hinged doors following my design, that he did not completely trust in the beginning but that turned out to work very well. I initially wanted the classic sectional garage door though it would have interfered with the projected bridge crane.

He and his team also resumed the insulation of the walls and the roof of the garage/shop, and the building of the terrace, and the drain of the patio, and the building of the entrance wall, and the making of the front planter, and the instalation of the electric water heater, and etcetera.

Back to the Merkabah, one of hardest tasks remaining in what regards the gear box was to install the big and ugly pin in place. It was particularly difficult because the intermediate gear between both big planetary carriers was pretty mobile and heavy, and introducing the pin back in would need a very stable and solid arrangement to apply pressure from.

I decided to make a platform, an adjustable one, held in place by multiple threaded struts using the thread holes for the bolts of the covers. The same nut that served to pull out the pin would push the pin back in this time.

Went out and bought one meter thread and then made some cuts and weldings. Then, I made a cardboard pantone to set the position of the threads and made the drilling for those and for the threaded bolt still welded to the pin. As usual, an almost forgotten piece of metal served as the base for the pushing device.

It took a while to properly find and lock the pin at the proper angle at which to begin to start to apply pressure, and it was very hard to position the heavy gear manually while doing it. I crushed my fingers a few times doing so.

With a lot of patience I put and took out the steel plate many times and used the lime to change the position of the pushing rod until found the precise angle in which the pin began to move in the proper way.

Turn after turn, it came in millimeter by millimeter, and the improvised manual press stood.

You cannot immagine the joy I felt everytime the pin moved in a little further.

At first it was relatively easy, but in the medium and final steps, as expected, the pressure needed to go on increased considerably and, again, my hands protested. I wanted not to use levers or extensions as I needed to fully feel how, and if, the pin moved and how the press behave.

In the end, after a considerable effort under the pitiless heat of San Felipe’s afternoon -it is plain summer here-, the bloody pin was in its original and useful place and the intermediate gear turned smoothly, rewarding a couple of liters of sweat lost in the struggle. Good.

Eduardo, who would not bet a lot of money for my idea, was pretty happy too. Now it was only a matter of putting the planetary gear cluster housing and the big housing itself back together and assemble the rear speedometer drive housing, and that would be pretty much it. But it was already late in the evening and time to make some order, cover all again with plastic film to protect it from the environmental dust and go home.

It was a good end for the working friday.

I know that many of you are concerned about what is going on not only in Europe and in the USA, but everywhere else. Some may not be fully aware of how big this really is and how it can affect our lives, though it will soon be impossible to ignore it.

Big things are on the move these days, especially in the next few days, but rest assured that everything will be okay in the end. The roads are never easy, and that's why we keep building and modifying our vehicles and modelling our spirits with hard work and travels.

Keep the faith in whatever good you believe as the Big Boss has put the right people in charge of what needs to be done. Stay calm and confident, it is going to be okay indeed, and we will sooner than later have the opportunity to enjoy life, our trucks and the world free as ever.

Hello to everyone and many thanks for your words, Joe and Lura.

There has been some developments in the past few weeks, unfortunately not all very good ones regarding Pairoa’s beloved hobbies and projects. Life is good, though, and the efforts will continue as long as there still is hope and resources to do so.

The new house goes on, pretty slowly and with some ups and downs.

It has been a really busy time and I have had only a couple of hours per day, some days in the week, to work on the Merkabah and consequently I have made not major progresses, but something has been done.

As soon as I could I closed the gear box making sure that everything turned smoothly and there was no wrong play anywhere. Everything fitted perfectly and the lateral cover went on with big relief of the heart.

At home, Ramón was urged to finish the entrance wall and the terrace deck and thousand other items still left undone.

Given the current fixing of the gear box I was not able to handle it properly and safely assemble the big housing and the rear planetary housing, so I had to think of a better way to do it.

I went after some scrapped pieces of steel and fabricated a pretty simple and solid base to bolt the bottom of the gear housing on the trolley.

As the box was so heavy I did not rely only on the new support so I kept the mechanic jack to deal with the pitching force driven by the gear housing.

Why didn’t I do it before? Ops. Well… now I know.

The workshop was plenty of cars and the portable winch was unreachable so I made sure that everything inside the housing was clean and then asked some help from Nico, again, and after a few efforts the heavy rear planetary housing went in.

Checking and re-checking at every time, all turned quietly and smoothly at the light effort of the hand, it all looked and felt very good.

Then, I closed the rear end with the speedometer housing, do not remember if it was on the same working session or later but, anyway, the gear box was finally assembled and sealed, hopefully forever. Hmm…

I then cleaned and prepared the whole place and especially under the frame to maneuver the trolley and put the gearbox back in place. Ahh…great expectations!

As I was too lazy to jack the frame up I just cranked the mighty V8, waited for it to build up pressure and inflated the air bellies which cleared the path and gave plenty of room to move the trolley with the gearbox under the frame.

Then, another problem arose: the winch was still unreachable and it was fundamentally unreliable when confronted with such a big weight. So, I used the old and boring but safer method of jacking the whole thing up.

And so I did, very patiently, centimeter after centimeter I raised the trolley using everything at hand to keep it stable, with very few centimeters of clearance to move whithin.

The muffler was in the path of the raising trolley so it had to be removed and the trolley modified (read “cut”) to avoid hitting the rest of the Merkabah, and the maneuver proceeded quite slowly but resolutely until the gearbox reached the level of the supports.

Then, it was necessary to make some balance and jugglery tricks to push the gearbox forward to get it to its exact position and bolt it to the frame properly. Jaime, the guy next door, helped me with this part, and no record of it was made, fortunately.

In the end, at the time of closing the doors, the gearbox was back where it belonged. Good. I connected some plugs and the speedometer but it was time to leave, so I left the rest for another session. Enough for to be happy again.
