Well, I finally had a couple of free afternoons to work on the Merkabah, so something was done in this neverending path to assemble the gearbox and make the Merkabah run.

I welded the steel tube to the cylinder sleeve and applied some force with the press to insert the body of the synchronizer on the shaft. Millimeter by millimeter it went on with a soundy twong.

But, of course, something was wrong at inspection and the new sliding ring or collar had too much play. One of the three spheric detents for the collar was missing, as it was my concern when I dismantled the thing in the first place.

I looked everywhere and searched for any little steel ball that could replace the original until finally found the proper one in a dirty box. It was a real luck, was it?

I put the reverse gear and its brand new needle bearing in and, after a little heating up, pushed the bushing all the way down along the shaft with the aid of the press. Good. The reverse and crawler gears were in and secured.

Turned the shaft upside down, with my back already protesting a little, and started the assembly of the front part of the shaft with renewed excitement.

Taking the new parts from their envelope is always like opening a Christmas gift, and I did not pay enough attention to the assembly scheme. The new followers and synchronizer rings looked very good and it all fitted perfectly, especially when putting the new sliding collar detents with new, firmer, springs.

As part of the assembly process, at least once, the detents and the springs for the detents went flying through the air when trying to put the sliding collar in and the coordination somehow fails. Well, it happened, and I spent half an hour looking around trying to find then.

Following, again, of course, again, I made a mistake and forgot to put the retainer snap ring for the second gear, which I realized only after putting all the gears and the third gear bushing, when it was time to go home. Ops.

I shrugged, wrapped the shaft in plastic film and left.

Next time, I went directly to pick the neo-press from the ditch it had been thrown in some months before, assembled it again and then reversed the procedure to take the bushing out from the shaft.

Fortunatelly, there was no need to use the press to dismount the rest of the gears and synchronizers, and the cylinder roller bearing was still not in place. It would have hurt if I had to destroy it.

Anyway, I put the lock in place with no big drama and repeated the assembly untill all the parts and pieces were where they were supposed to be.

With one last push through many pieces, the front cylinder roller bearing went in and the assembly of the main shaft was complete. I was happy. The whole business, from the beginning, was to change the broken synchronizer cone, and the gearbox went through all this just to do that.

It was late so, again, I wrapped the shaft and let it stand there, in the press, until I found time to work to play oily again.

The next working session I got the mobile winch and drove it around and between the many cars and SUVs parked at the shop and hung the shaft with a pair of discarded timing belts. I took it near the rest of the gearbox by the side of the truck and prepared for the cleaning of the box itself.

Lots of tissue towels and some diesel fuel were needed to eliminate the remaining old and filthy oil from the many corners of the box. There were some grit and metallic debris hidden and the hands suffered a little making sure there was none of them left when finished.

I found some chunked pieces of the broken synchronizers, a detent spring and some pieces of detents that were missing.

After cleaning, the box, the countershaft and the pinions shone and looked pretty healthy. The bearings worked smoothly. Good.

Then, with a little help from Eduardo at the final step of introducing the shaft into the garbox, I placed pretty gently the heavy assembly on the countershaft and cut the belts. It was done.

Wrapped the whole thing with plastic film and left. It was already late, as usual.

Seems that not many are interested, though I am pretty, pretty happy again.

although I do not write very actively in this forum since the Magirus is gone, I do always follow your adventure and your impressive work on the fabulous Merkabah. Love the SK because of the robust construction and longevity of components designed for eternity !
My SK 1824 is "just" the 4x4 but I hope that I never need to find out about the internals of transmissions ;)

This is an incredibly huge number.....you are performing an amazing work on a gread Project and it is always a very interresting pleasure to read from you.

Okay… I got it… I got it. I will never complain of loneliness again. Thanks for all your thoughts.

I was pretty happy, as said before, until I went back to the shop and unwrapped the 4th gear and found that the external ring of the bearing was missing. What? I barely throw anything, keeping even the broken pieces for years before discarding them.

I looked everywhere and asked for help to search for the ring. The people of the workshop came to my aid though it did not show up. Bad.

The photographic files showed that the piece was missing somewhere in between the 11th of may and the 23rd of june, and we simply could not find it.

Then, Eduardo and I looked for a replacement and we found some candidates, but the quality of the brands available on a first term was not very reassuring, nor the prices.

After spending all the available time with the issue of the missing bearing, I had to go to work and leave it to the next day, or days.

At home, Ramón the builder started to build the stairs that connected the container with the shop. Some items were better stored up in the container and the access to them through the house was impractical and/or inconvenient as projected, so new stairs, then.

When I went back to the workshop I decided to continue the assembling of the gearbox. I still could not find the proper front roller bearing despite many promises from several dealers. Seemed that, once popular, at present that model was quite rare.

The big rear roller bearing was quite menacing but I was able to put it back in with gentle use of the mace and so did I with the central, pre-heated, bushing. Good.

The flat rear coupling surface of the transmission case was, again, cleaned and prepared for the eventual assembly, and then I spent another hour looking for the missing ring of the front roller bearing, with no luck.

I took the intermediate rear transmission housing and spent a lot of time, a lot of cleaner and many pieces of clothes cleaning it from old oil and dust.

Replaced the brand-new-looking sliding blocks of the shifting fork for actually brand new blocks and made a vain attempt of assembling both the cover and the gear cluster on my own, trying to adjust the sliding blocks inside the sliding collar and at the same time hanging by hand the heavy cover over the gear cluster. No way, of course.

Then Nico, one the mechanicians, gave me a hand and we did the job very easily and in less than a minute.

Made a final cleaning, wrapped it all with plastic film and left, this time for home.

Remember my friend Luis and his Beiben 6x6? Well, he resumed the work on his truck a few weeks ago and fabricated a nice and pretty tough roof top tray. Think he will finish the mighty 6x6 sooner than me.

Then, I had a day off, something very strange and pretty welcome in the last months, profiting of the holiday devoted to Mother Mary. It was a day for relaxing, eating and playing with the dogs.

Carmen decided that it was too silent and comfortable there for me to ruin it with the heavy noise of the WR450 practising jumps, so I picked the dusty bicycle instead and pedaled along with the dogs up and down the heaps of dirt until I was covered by dirt and sweat.

Pretty grown up man, as you see.

In the meantime, Ramón finished the steep Captain Nemo’s stairs to access the container directly from the shop. The doors and the bridge crane were still not there, though.

Some days after that, I went to the workshop again and made my way through the crowd with the portable winch and approached the trolley for the big maneuver. I wanted very badly to bolt the transmission case to the big housing.

I liked pretty much using transmission belts to lift and move the main shaft so I got a few used ones from the trash container of the workshop to hung the case with instead of using the rope. Seemed a good idea, though I was not sure of the resistance of the belts so I put a lot of them, just in case of failure of the two I would rely on principally.

Skipping the fact that it took me quite a while to prepare the proper gasket and surfaces, get the right angle and level of the case with a failing and oozing winch, used the help of Carmen’s nephew to momentarily fix the case and made lots of efforts adjusting the damn heavy thing to get it properly located, it went pretty straightforward. Good.

It looks good and I know that: I remember as I see it now in front of my face where I lay a part down, but it isn't there. Unbelievable, but really, it must be gone itself away. :eek: I'm fed up to search, it is many time I let no grow gras under one's feet.

Pairoa, referring to Luis" roof top Tray...
Does he have internal reinforcements or did He screw it Just to the cabin Sheet?
In my opinion, it May be sturdy in itself, but even as a branch deflector i'm not convinced, it could carry the loads it IS Planned to carry.
Usually roof racks are fixed to the Rain drains...

Hello, Härry:

Right observation, I asked him about it myself. He said he first reinforced the roof from within with wide, thicker sheet plates welded to the original metal sheet and then bolted the tray/rack on. Tough enough.

Rain drains or spouts are okay, but you are not necessarily obliged to use them to fix the roof racks. Inventive is an endless tool, as proven by Perry's solution. He glued the rack to the roof and, even though I forgot the resistance numbers, I can assure you that the cabin will disintegrate before letting the rack go.

Maybe this will be the approach thinking of the Merkabah, now that the roof lining is in place and I, definitely, do not want to take it out again.

Yes, sometimes things tend to develop tiny little feet and walk away. Maybe the goblins were playing tricks on me, again. Anyway, the event had a good end as I recently found the bloody bearing and it should be here today or tomorrow, for the little amount of Euro 100, though. Hmm...
